1. Cold Air Intake System

Your factory airbox is a compromise between performance, noise, and hot-engine longevity. Replacing it with a true cold-air intake (CAI) like the Rotofab or Vararam unit removes the restrictive inlet and pulls denser, cooler air from outside the engine bay. You can expect a 15-20 rear-wheel horsepower (RWHP) gain on a stock L76/LS2, along with noticeably sharper throttle tip-in.

  • Kit specifics: The Rotofab system (#R2C-1360) uses a low-restriction oiled cotton filter and a sealed aluminum heatshield. The Vararam uses a ram-air scoop that pressurizes the filter at speed.
  • Installation time: 30-45 minutes with basic hand tools – no tune required for the intake alone.
  • Cost: ~$280–$350. You’ll also need a good silicone coupler kit if you plan on adding a larger throttle body later (see #5).

For best results, pair this with a Summit Racing filter designed for the LS-series MAF sensor – the stock sensor needs a clean, un-disturbed flow to avoid false readings.

2. High-Performance Exhaust System (Long-Tube Headers & Cat-Back)

While a full Kooks or Solo exhaust will push well past $1,500, you can stay under budget by focusing on the two most restrictive points: the factory catalytic converters and the mufflers. A cat-back system with an X-pipe paired with 1-7/8″ long-tube headers will net you 25-35 RWHP – the biggest single gain on this list.

Budget-Friendly Approach: Headers First

Skip the high-dollar stainless long-tubes and buy a set of Speed Engineering or Texas Speed mild-steel 1-7/8″ headers with a catted OR off-road connection pipe. These kits come with new gaskets, bolts, and O2 sensor extensions.

  • Dyno data: A stock G8 GT with long-tubes and a basic tune sees roughly 370-380 RWHP. With the intake and throttle body (later), you’re at 400+ RWHP.
  • Sound: Expect a deep, aggressive note – especially at wide-open throttle. The factory muffler is still pretty restrictive; if you can’t afford a full cat-back, a muffler delete or bullet resonator is a cheap stopgap.
  • Cost: ~$450–$600 for headers + $100 for O2 extensions + $50 for a tune revision.

Don’t forget to use anti-seize on the header bolts – LS engines love to heat-cycle them loose.

3. Custom ECU Tune (HP Tuners or DiabloSport)

A mail-order or handheld tune is the single best investment for the G8 GT. The factory calibration leaves a lot of power on the table due to conservative timing, fuel trims, and torque management (especially on automatic cars). A custom tune by a G8 specialist like Frost or GPI will recover 20-30 RWHP on an otherwise stock car – and much more with the intake/exhaust mods listed above.

  • Tuning options: HP Tuners VCM Suite (most flexible, ~$650 for full license) or DiabloSport Predator (simpler, ~$400). Many tuners offer remote tuning via email – you send them logs, they send you revised files.
  • What gets changed: Air/fuel ratio, spark advance, torque converter clutch apply, transmission shift firmness, launch control (for manuals), and elimination of the 112 mph governor.
  • Cost: $400–$600 for a complete tune (including the handheld/license). If you already have a tuner from a previous LS build, you just need the license (~$150).

Pro tip: Do the intake, exhaust, and throttle body first – then pay for a single tune that optimizes everything together. Multiple tunes will cost extra labor.

4. Performance Spark Plugs (Copper or Iridium)

While not a big power adder alone, performance spark plugs are a vital supporting mod. The stock G8 plugs are fine for 300 hp, but as you add boost or aggressive timing, you need a colder heat range to prevent pre-ignition. For a naturally aspirated build to 430 hp, NGK TR55 or TR6 (copper) or Denso Iridium are the go-to choices.

  • Gap recommendation: 0.035″–0.040″ – check your tune instructions; some tuners prefer a tighter gap for high-rpm spark stability.
  • Installation notes: Use a torque wrench – 15 lb-ft for the plugs, 89 lb-ft for the coils (if you have to remove them). And always use dielectric grease on the plug boots.
  • Cost: ~$12–$20 per plug × 8 = ~$96–$160.

Pair these with new MSD or stock GM coil packs if your current ones have high mileage. Weak coils will misfire under higher cylinder pressure.

5. Upgraded Throttle Body (90mm or 102mm)

To let the LS2 breathe at higher RPMs, the factory 87mm throttle body is a bottleneck. Swapping to a 90mm (e.g., Nick Williams, FAST) or 102mm (e.g., Holley, MSD) unit will add 10-15 RWHP, especially after the intake and exhaust mods are done. The larger bore allows more air to enter the engine, and with the right tune, the throttle response becomes immediate.

  • Compatibility: The 90mm fits the stock intake manifold with an adapter plate; the 102mm requires porting the manifold or upgrading to a FAST 102 manifold (which adds cost). For a $1,200 budget, stick with the 90mm.
  • Installation: Remove the intake tube, unbolt the old throttle body (4 bolts), transfer the TPS and IAC sensor, and install the new unit with a new gasket. Relearn the idle position with a scan tool or by following the factory idle reset procedure.
  • Cost: ~$300–$450 for a quality 90mm unit (new or used).

If you’re stretching the budget, a ported stock 87mm throttle body (from companies like Texas Speed) is a cheaper alternative that still flows better than stock – gains are smaller but the price is ~$150.

Putting It All Together: The $1,200 Build Sheet

Here’s a realistic build that stays under $1,200 and hits the 430 hp mark (flywheel, roughly 370-380 RWHP on a Dynojet):

  • Cold air intake: $300
  • Long-tube headers + O2 extensions: $550
  • Custom tune (single file): $450
  • NGK TR55 spark plugs: $75
  • Ported throttle body (90mm repurposed): $150
  • Total: ~$1,525 (you can skip the TB or buy used headers to hit $1,200)

If you’re adamant about staying at $1,200, prioritize the intake + headers + tune – that combination alone will push you past 400 hp. Then add the throttle body and plugs later. Or consider a used cat-back system instead of full headers, though you’ll sacrifice a few horsepower.
